I can shrink it a tad more... and will.

As for the nose cone John, I've done a couple including helping out on the Delta II project. That was a stack of disks of styrofoam glued up to the overall size, then turned down to shape on a lathe. Glass was applied over the styrofoam to make the nose. The styrofoam remained in the nose cone. If you want the space inside available, you can dissolve the foam out with acetone.

Shall we have an aluminum master turned, create a mold, and then make a few nosecones?

We have great machinist resources within the rocket community as well as lot of skill in mold making and glass work.

I want to try a Von Karmen (spelling?) cone, and I my tubing may be slightly off-sized so there may be some shoulder issues to deal with...

Regarding starting w/ Aluminum. I don't think we can afford it 😯

What about Delrin? Heck, we may not be able to afford that, either...

The problem I find with Delrin is its not always strait. The Aluminum is a better idea. And not really all that expensive if you know who to talk to. But if it were me Id use the 2 methods I know. Either the foam core nose core like Warren mentioned. Ive done those and they arent all that difficult. Or to do a Positive and negative mold. The plug would be the positive then a clamp around negative to compress. You know who was really good at making cones dont you?.............................Ken Mizoi..
